How Does Ultrasonic Plastic Welding Work? Working Principle Explained

November 3, 2026 Β· admin

Ultrasonic plastic welding joins thermoplastic parts using high-frequency mechanical vibration instead of external heat, adhesives or screws. The vibration creates heat exactly where the two parts meet, so the joint melts and fuses in a fraction of a second. This guide explains each stage of the process and what controls weld quality.

The Components of an Ultrasonic Welding Stack

  • Generator: converts mains electricity into a high-frequency electrical signal, commonly 15kHz or 20kHz for plastic welding. See our generator working principle guide.
  • Converter (transducer): uses piezoelectric ceramics to turn that electrical signal into mechanical vibration.
  • Booster: adjusts the amplitude of the vibration and provides a mounting point for the stack.
  • Horn (sonotrode): transfers the vibration to the plastic part. Its shape is designed for the component. Read the horn design guide.

The Welding Process Step by Step

  1. Clamping: the parts are held in a fixture, and the horn comes down onto the upper part with a set pressure.
  2. Vibration: the horn vibrates the upper part against the lower one, typically at amplitudes measured in microns.
  3. Heat generation: the vibration causes friction and repeated stress at the joint interface, raising the temperature until the plastic softens and melts.
  4. Flow and fusion: melted plastic flows across the joint surfaces. Many joint designs include a small raised ridge called an energy director that concentrates energy and melts first.
  5. Hold time: vibration stops and pressure is maintained while the melt cools and solidifies into a bond.

What Controls Weld Quality

  • Amplitude: the size of the horn’s vibration.
  • Pressure: the force applied during welding and hold.
  • Weld time or energy: how long, or how much energy, is delivered.
  • Hold time: how long the part stays clamped while cooling.
  • Joint design and material: some plastics weld far more easily than others. See plastic materials suitable for ultrasonic welding.

Why Manufacturers Use Ultrasonic Welding

The process is fast, uses no consumables, is easy to automate and suits many thermoplastic parts. It does need the part and joint to be designed for it, and the plastic must be compatible.
